I noticed the crack by at catalytic converter the other week on my 2020 Explorer ST (57K miles). I sent it to the dealer to check if the replacement is covered under the 8yr/80K which they said it was. But they are saying that Ford updated the catalytic and flex pipe and installing a new catalytic requires new flex pipes which arent covered under warranty and charing me $1700 to replace both. Anyone get any luck with getting these replaced and paid by Ford? Doesn't seem right that its not all covered under warranty and that a design change has me footing the bill.

Dealer message: "The catalytic converter is cracked, and we can warranty out both catalytics. Unfortunately ford has updated the catalytic and the flex pipe, so even though the only coverage you have would be for the catalytic converter's, you would also need to replace the flex pipe in order to install the new catalytics, which is unfortunately not something that would be covered under any warranty."

I'm calling BS. They did update the flex section midpipe but it should fit the updated cat downpipe. This is the first time I'm hearing that a new cat pipe necessitates buying new flex section midpipes. Call Ford customer service and demand they pay for the midpipes if true. The updated midpipes just have the flex section moved forward.

That’s false. If your flex pipes are in good shape you can use them… here’s the kicker, though on parts as old as yours, when they’re wrestling around with them to get them off to change the converters, they’re probably going to crack the flex section anyway. I would buy the mid pipes from lethal performance and take them to Ford and have them use those instead.

I can confirm that statement. I added cvfab downpipes and when I put the stock mids back on they rattled badly.
