I know this is an older thread, but I just experienced this same issue with the TS BOV and the CVF pipe not fitting properly. I contacted them and they admitted that this was a known issue and that they are working on a new revision of the pipe. Said they would send me a new pipe once it was manufactured.....in 4 to 5 weeks. I was in the same situation, the car completely torn apart and then I discovered the fitment issue. They did tell me that most people just install a smaller o-ring, which as the OP stated, makes absolutely no sense, cause even with no O-ring, the flange O-ring does not sit flush. So, in the end, its installed and seems to be working fine, just has a large gap. CVF has me on their list to send a new pipe once it is manufactured.

The biggest issue I have with all this is that CVF sold this as a kit. They have two choices of BOVs when you buy the kit, both Turbosmart. If they knew about the issues then why are they still sending out the old pipe??? Why not just say the pipe kits are currently unavailable and put out a product with no issues?
