First off welcome to the forum! I think the BOV will be perfectly loud enough with the K&N. Exhaust and downpipes are really the only solution. Check out Thermal R&D 3 IN. exhaust.

Just get the Ford Performance tune, and it'll keep warranty. The FP tune provides a 0-60 time of 4.5 Sec.. Perfectly quick for a rice burner beater.

Had that issue also. it's the AWD. Sadly will happen every time and the system will not learn.
